My wife and I are buying a Volvo that we are hoping to keep for at least 200,000 miles. The car will be driven by my wife 100% of the time from home to work. The distance between home and work is 75miles each way 150miles a day. The car will drive 28kmiles a year.

Which one of this engines is more reliable 2.4i or 2.5t ?
Which one will consume less gas ?
Safety, Any difference between S60 and S40 ?
Does the 2.4i engine on the S40 have enough gas to go uphill ? She drives trough a hill everyday.
Maintenance any cost differece between S40 & S60 ?

I like the S40 dash looks vs the S60 but I like that the S60 feels a little bigger. They should make an S50 and problem solved.

What kind of mileage are you getting out of your S40 and S60 ?

The 2.4i is going to be more reliable just bc there is no turbo to go out down the line. On the other hand the S60 is going to be a much more comfortable car to drive and you would more than likely enjoy riding in the S60 much more.
