if you mean the actual headlight reflector/lens assemblies, those are custom for the late 240's. Depo sells pretty good replacemnts on ebay.

Well I'm getting my brothers 1990 Volvo 240 dl and I'm gonna customize it and the headlights are gonna be the first thing I do because they are worn out and faded but I have looked all over the internet trying to find the dimensions just to try and customize my own and add led or something and I have see people add circle headlights but I just think that's too common so I want to do something cool with the square ones

Once I get the dimensions or I might just buy new ones and fabricate those to look really good but when I do I'll post a picture up to show y'all what I have done

the better aftermarket new ones use a different plastic than the original which were Polycarbonate. PC yellows in the sun, the new stuff doesn't.

I've seen very few homemade headlights that didn't look amateur as all heck. trying to mod the existing buckets, the face plate has optical spreaders molded into it to achieve the proper headlight pattern, this is all tuned to the reflector bucket and bulb position, so trying to do something different like put projector lamps behind the stock faceplate will result in rather awful patterns. the faceplate has a subtle double curve in it to match the body lines, so trying to fabricate a new window without said spreaders will be challenging, too.

a new set of the aftermarket headlights looks pretty good on an old car...

here's what that car looked like in 2007 with the headlights and grill removed prior to some body work (I tapped the trailer hitch of a pickup truck that stopped abruptly in front of me in an intersection)...

the headlight adjusters are on plastic mounting frames which screw down to those metal panels... the turn signals are attached to these same headlight frames.

yoru best bet might be to find the grilll and double-rectangular headlight assemblies from an older version (up to 1985, I believe), and mod those with whatever custom lights you wanna do. you can't use the front end pieces from a even older single-round lamp version as those have a different hood and different fenders, the grill and turn signals won't match at all.

maybe way...

no way...

(l like the single round flat-nose version like this, too bad its so hard to retrofit)
