not sure what to suggest now .. maybe try the block off plate idea
to eliminate all the electrical components out of the equation.

if you have a compressor, you could try clip-lead powering the solenoid out of the car with 12V (+ to the wire, - to the metal body), and using a rubber tip 'jet' nozzle to blast air into the inner hole, see if it comes through the outer hole. If you cycle the power while doing this, it should open/close the ports.

but I think we're rapidly approaching the 'you're tranny is toast' point.

I forgot to mention, solenoid is opening and working.
when i was cleaning holes, i left solenoid hanging on the wire and grounded.
turned key to turn on solenoid and spray it thru hole on solenoid with brake cleaner.
Summary:
- it opens
- its clear
- there were a little oil inside of solenoid.

Last step i'm going to try is that i'm going to do a by pass plate out of old solenoid. (drill a canal between 2 holes)
If after that i won't get my 4th gear back, then my transmission is toasted.

Thank you everyone, i will let you know when i try that.

i would try the blowing out trick again before you put the block off plate
on. i still think the internal passage to o/d is blocked. you have nothing to lose at this point by doing that again.

- put on my transmission home made by pass plate
- shifts in 4 gear

Thank you ALL! the topic can be closed.
Overall instead of ~$150, it all cost me with full fluid flush and stuff $300+
On Monday i'm going to talk **** out of IPD about the malfunction part they sold me and its after shopping there for years and spending there couple thousands.

No, i did it once before that, read the topic. when i was putting plate i was already so pissed that this thing wouldn't work after so much tests/money/time so i just installed plate and went for a test drive.

it's just a little confusing, if the 'new' solenoid was working as you said it clicked etc
when you put 12 volts on it .. then what was different? the solenoid should have acted the same as the block off plate....

The hole looked smaller than on original solenoid and i think it was partially opening.

Long story short. My overdrive wasn't shifting into 4th gear half of the time.
1) Replaced overdrive relay(the one next to glove box)
2) Checked wiring to overdrive solenoid
3) Replaced overdrive solenoid with new 2 o-rings.
Notes:
- Button was redone few years ago.
- Kickdown cable was replaced and adjust 2 years ago and working fine

However, now after replacing overdrive solenoid it wont shift into 4th gear at all even on 70mph(freeway speed)
Also, It makes clicking sound on overdrive solenoid when you press button.

Please help me. I have couple things what else could be wrong, but i will wait for replies.
I also had a similar issue with my 1987 Volvo 240 GL Sedan. At first I tried replacing my OD Relay and that didn't solve the issue. And replacing the solenoid was more than I wanted to put out for repairs. So, I did the next best thing. My mechanic took the solenoid off and two points (forks) on the inside, being part of the solenoid, he filed them down and then put the solenoid back on. The OD button does not work anymore but, it will go into OD again as needed. If the other ways don't work for you as the others have suggested then this is a third alternative for you.

Donovan; you must not have read the whole thread, thats where Smeha is now, he took his old solenoid, and ground the space between the holes, and its working.

catch-22, he DID buy a new solenoid, which SEEMINGLY tested out OK, yet DID NOT WORK. I'm confused why, as it really doesn't take much hydraulic juice to activate the circuit, its pressure, not flow.

Could be its not fully opening or the hole placing is not matching hole placing on the transmission.

it will be interesting to hear what they say. i got mine from fcp but it appears to be the same brand as offered by ipd. could be bad right out of the box... unusual but not unheard of.

parts quality isn't what it used to be. Some Volvo brand parts are showing up made in China.

Glad you got it working!

I had to replace the solenoid in my 245 again today. Thank god I ordered 2 last time so I would have a spare since the last couple have only lasted a year or so (14 months this time) I am getting pretty good at it though! took less than 40 minutes this time..
