I am looking for 2002 Volvo s40 turbocharger intercooler. I bought one from a supplier on Ebay and it is far too big to go into a Volvo 40. it will be sent back. I would like one not from Volvo (too expensive), but that will fit into a 2002 Volvo s40.

Any help appreciated. thanks in advance.

Do you mean to replace the factory installed intercooler? Damaged? Maybe a junkyard for an OEM one.

Remove the front engine cover if applicable.

Removing the fan unit assembly

Removing the charge air cooler (CAC)

Remove:
The air intake hose
The idling hose
The 2 cooler mountings at the top
Automatic transmission: Remove the screw. Move the charge air cooler (CAC) as far to the right as possible. Press out the air cooler
Lift the cooler off the charge air cooler (CAC) mounting. Move the cooler backwards
Carefully lift out the charge air cooler (CAC).

Carefully install the charge air cooler (CAC). Position the radiator on the charge air cooler (CAC).
Note! Press the oil cooler into place in the charge air cooler (CAC).
Install the two cooler mountings using the screws. Tighten the screws to 25 Nm
Clean the connection surfaces. Connect the air intake hose. Tighten the clamp
Connect the idling hose. Tighten the clamp.
Installing the fan unit assembly


Raise the car.
Tighten the fan unit assembly. See Replace engine coolant fans, turbo engines .



Install the front engine cover if applicable.
