02 S60 All Wheel Drive Issue
Can anyone give me some input on this problem. I have a 2002 S60 AWD. At 80,000 miles,
I had the rear differential replaced because it was locking the rear axles causing severe tire hop on sharp turns. Now at 125,000 miles the AWD went out leaving me with front wheel drive only. I took it to the shop and two days later they told me I needed another differential due to a problem with it not engaging. Now I am out of warranty and this is a $5000 repair. After they returned the car (without doing the repair) the AWD started sporatically working. It then blew the 5A Fuse multiple times. I am just wondering if there may be an underlying problem that is causing these differentials to prematurely fail. Could this be a faulty DEM or Sensor instead? If anybody has any input on this it would be greatly appreciated. I just want to be sure the right problem is being fixed.
Many Thanks.

Check out my thread on a similar issue "AWD not engaging" --> https://volvoforums.com/forum/volvo-s60-v60-10/awd-not-engaging-36602/
My AWD would not engage which turned out to be the DEM unit that was shorted out (~$2500), I got the car back and the AWD would work sporadically, blowing fuses every couple weeks. I took the car back to the dealership and it turned out that there was also a short in the AOC pump ($750) that caused the DEM unit to fail. From the sounds of your problem, you may be facing the same issues. Thankfully after spending $3250, the AWD is working again.
Given that the AWD works sporadically, it could just be the AOC pump that is shot. When the DEM unit failed, the AWD was completely dead.

Sorry hodelam, but I beleive the 02 S60 does not have the same system as wbl's 05. The 05 system has serviceable parts. The 02 system you replace as a unit.
Why do you need a rear differential, that is a different part then the AOC ( AWD). It is the AOC that has issues.
5K??? Been a while since I have done one but I don't remember them being that much.
