Default 2004 S60 Airbox (pics added)

Here's the issue with my S60's airbox. As you can see....the airbox does not have a good seal, and filing down the tabs did not help all that much. Does anyone else have this issue?? Is this a major problem....should I get a new Airbox? That orange color is the foam from the Mahle filter.

i have the exact car and problem, what i did was go to home depot and bought a reverse vice, its pretty much two wedges of wood with two crews through each, when you loosen the top one and tighten the bottown it pushes things apart. i was able to strech the airbox back to the right form without breaking it. but i gotta tell you that you will encounter this everytime you service your air filter. just a flaw no big deal.

If you remove the lid and trim the 2 tabs from the center hole then stick something between the air box and the fuse box to stable the air box you can slide it back together.

Once you pull the air box lid off and out of the way look in the center hole where the tab goes in. You will see 2 little tabs towards the top of the hole. I trim those off.

Correct me if I'm wrong, but aren't these two little tabs supposed to snap into place in the indentations on the lid tab and therefore help hold the lid in place?

By the way, I broke mine off inadvertently. It was very difficult to get that tab out when removing the cover, so I kept pulling and pulling. Eventually each tab broke. One on the first filter change and the other on the second filter change.

The problem seems to be getting them to snap back in. If the cover warps even a little, those tabs may be nearly impossible to re-engage. Hence breaking them off as you suggest may be the best solution.

i've just noticed this thread and the photos. to me it looks like some of the plastic has warped. Have you thought of running a heat gun over part of it and re-straightening it?

my 2c worth

i have it too, if you carefully fit all 3 tabs in the back before sealing it closed it holds tight for me atleast.
